Dear Mr. Williams

After investigating the roof we found the following:

  1. A Modified Bitumen Torch Down Rubber membrane was used with no ultra violet protection
  2. No coating was applied for ultra violet protection
  3. Since this material requires the use of a torch to fuse the seams together, most of the seams were not fused properly allowing for water to leak in
  4. We found numerous patches made by the same person and even the patches were not fused properly to the membrane
  5. An aluminum coating was painted over a small portion of the roof trying to seal the roof from leaking. After the coating was applied, more patches were made on top of the paint that caused the patches to peel off
  6. There was no flashing installed on any chimney or skylight – neither was the original flashing that’s embedded in the old tar and gravel roof used.
  7. The rubber membrane was never fastened to the outer existing copper drip edge
  8. The existing cast iron drains that are meant for the tar and gravel were still intact and the new membrane could not be attached to them. New drains had to be installed to attach the membrane to the drains

Conclusion of our findings

The person that installed this roof is not a qualified or competent roofer. The very basic of roofing is flashing and none of that was done correctly. Using this Torch Down Roofing systems requires someone to know how to operate a propane torch and melt seams together. Most seams were not fused properly. This was very evident that the person did not know what he was doing.

This is about a flat roof that was installed in 2016 around April. The roofing contractor did not know what he was doing.

What we did

  1. We cut open the newly installed rubber membrane
  2. Pumped most of the water out and dried the roof
  3. Cleaned and removed the tar on the perimeter of roof
  4. Installed new copper flashing
  5. Removed the old cast iron drains and installed new drains that are meant for the rubber roof membrane
  6. Re flashed all the skylights, vents and chimneys
  7. Lowered the drains to avoid water ponding

  1. Installed self-adhering base sheet where necessary
  2. Installed a Modified Bitumen Torch Down Rubber Membrane over the existing rubber membrane
  3. Prepared and attached the membrane to existing drip edges
  4. Installed new drains
  5. Installed vents to air out roof

The rubber membrane was installed over the stone. Then it was cut at the corner where the chimney meets the roof. There was no transition flashing from the roof to the chimney, only tar that was smeared to prevent water from leaking in.

It is clear from the evidence that this contractor did not know what he was doing. After completing the roof, he had to make many repairs and then added a coat of aluminum paint to try and seal the roof. All these efforts did not keep the roof from leaking.

Scuppers – Flat Roof Repair

Scuppers flat roof repair – The cause of a major leak was due to incorrect leader headers on the other side of the wall. Scuppers are perfect for getting water off a roof, but if water flow is restricted and water backs up into the scupper again, that will cause leaks.

Scuppers Flat Roof Repair – This image shows what the scupper opening at the bottom.  There are 2 of these scuppers on the same wall. There are several issues we have found that causes leaks around these scuppers.

Besides the scupper at the bottom of the image, also notice the stucco has deteriorated, and the cement block is showing through. The cracks on the wall will cause leaks, and it will appear if the roof is leaking.

The image shows the wall where the scuppers exit into the leader headers. All the water from the flat roof of the other side of the wall drains through these scuppers and leader headers. Debris washes through the scuppers into the leader headers. The strainers catch all the debris causing a blockage.

Here is a list of issues:

  1. Leader headers are not attached properly to the wall
  2. The leader headers had strainers inside them that blocked the drain pipe with little debris
  3. Someone has added an extension to the leader header making it higher than the scupper, compromising the emergency overflow in case the drain pipe got blocked.
  4. Scuppers are not sealed properly to the wall – water will leak in easily.
  5. Flashing on the wall is not attached properly
  6. No strainers on the inside of the wall to prevent debris flowing through the scuppers blocking the drain pipe.

When a leader header gets blocked with debris, it will separate from the wall causing water to flow down the wall instead of overflowing the rim of the leader header. Scuppers and leader headers have to work together.

A leader header should always be lower than the scupper. If the drain pipe gets blocked or debris gets stuck in the leader header, then water backing up can spill over the leader header instead of pushed back into the scupper and the wall.

In the image, the scupper is not sealed to the wall and therefore when the blocked leader header fills with water, the water leaks into the wall around the scupper.

In the image notice, the extension piece added on top of the leader header. When water backs up, it forces the water into the wall and the through the scupper onto the roof.

The strainer or filter in the images was placed in the neck of the leader header, causing to clog fast with a small amount of debris. Because of this, water backs up onto the flat roof through the scupper. The extension on the leader header added to more problems.

Scuppers and leader headers get filled with debris very fast. If the scupper were letting the water of the roof without a leader header to catch the water, then it would be fine because the debris will get washed off the roof.

Since there is a leader header funneling all the water into a drain pipe, then it is important to have a strainer to the mouth of the scupper. Strainers should allow small debris through and stop twigs and leaves.

When water was backing up due to a blocked drain pipe, the water then was forced onto the wall into the flashing.

With a heavy rain hitting the wall this would also cause a leak.

Flat roof repairs always have to do with draining systems. Make sure when you have your flat roof repaired that the drains get particular attention.

The stucco on the wall has deteriorated and caused the cement block to crack. This is just another issue on the flat roof where water leaks on.

Flashing on the wall need re-installing, because water can leak through that area. Flashing on a flat roof makes or breaks a roof. All the issues in the images above have to do with flashing. Most workers do not pay close attention to flashing and cause more harm than good.

Most roofs and leaks are due to flashing not properly done. For the most part, it is inexperienced people trying to do a job. The other reason is that they under bid a job and try to seal it with caulking or something and hope to get away with it.

This “metal roof gone bad” was treated with a silicone sealant approximately three years ago. From the evidence, it is clear that the company applying the sealant didn’t know what they were doing.

After investigating and making tests:

  1. The silicone sealant was cracked where the two metal plates joined.
  2. Water got trapped and caused the metal to rust. In some areas, it has rusted and corroded to where the insulation underneath was visible
  3. Most fasteners had water trapped around it and was rusting the metal
  4. The silicone is peeling around the vent units. No sealant or coating will stick properly on a petroleum product.

What we take from this is, that the surface was not prepared properly before the coating was applied. From our experience, no matter how well the surface preparation, silicone sealants do not last more than two years at best.

Why do metal roofs start leaking?

A metal roof should last a long time. Most leaks on a metal roof start with the fasteners. With metal roof installation, screws are used to fasten the roof sheets to the trusses. Thes screws have a rubber or neoprene washer that would make the seal between the screw head and the metal plate.

Over time these rubber or neoprene washers hardens, becomes brittle and crack, compromising the seal and is the beginning of a small drip leak. At first, no one might be aware of it. But over time the water that accumulates around the screw under the washer will cause the metal to rust or corrode making the fastener hole, larger.

Also, with the constant expansion and contraction of the metal, the washers are worn down. For this reason, it is wise to have a metal roof inspected every five years to make sure that the screws are still at the proper torque strength and to ensure the washers are still holding up.

Why we decided that a repair is not wise

  1. We could repair it, but because of the silicone coating, we might miss many areas, and this would mean we will have to make numerous trips after the repairs. That could frustrate the client and us
  2. After the repairs, the silicone could loosen up in other areas, trap water and cause new leaks
  3. The cost of repairing will be more than a 1/3 of the cost of replacing it with a new roof
  4. A proper warranty is not possible
  5. Money and time spent on any repairs will be a waste
  6. Our name and reputation is on the line – one bad job and unhappy client can cause more damage for us to potential customers in the future
No Thanks – it’s not worth it
Before considering a metal roof repair, a careful examination of what’s on it and what others have done to it must be taken into account.

Our solution to this metal roof:

Step 1- Preparing the roof for a plywood installation

Remove all debris and screws on top of the risers. Remove and clean silicone sealant from the air conditioner and vent flashing. After preparation, to install 19/32 CDX plywood fastening it to the risers with metal screws.

We use a thicker plywood than a 1/2″ because of the metal roof flexibility.  Install support 2 x 4’s in areas where needed.

This image shows what it looks like once the plywood is installed over a metal roof.  The plywood creates a flat surface for a rubber roof installation. The space under the plywood is left open so that air can move freely through. The air movement keeps the roof much cooler.

Step 2 – Installation of a Self-Adhering Base

Install a self-adhering Modified Bitumen Base sheet over the entire surface of the plywood.

Install aluminum drip edge. We use a heavy gauge aluminum drip edge.

Step 3 – Modified Bitumen Cap sheet installed

After the installation of the metal edging, it’s time to install the cap layer. To Install a white granular Modified Bitumen Cap sheet. The ceramic granules protect the rubber membrane from ultraviolets and also reduces heat absorption.

A special primer is used to secure the cap sheet to the metal drip edge.

Step 4 – Flashing

After the installation of the cap sheet, installation of flashing follows on all the air conditioners and vent units. Removal of silicone coating that covers all the metal for proper flashing.

Metal roof gone bad – The image shows what it looks like when you peel back the silicone from the seams on a metal roof. It is wet and rusted. We have seen this over and over where an attempt was made to seal a metal roof with disastrous results.

The reason why silicone coatings or other types of coatings will not work are:

  1. The metal can never be 100% clear from all debris, dust, oils, and rust. Especially around fasteners and seam overlapping.
  2. Where two metal plates overlap is constant movement from the expansion and contraction of the metal. The constant movement will cause the sealant to either crack or peel off.

Notice the small crack that has developed on the silicone surface. This layer is the 3rd attempt repairing the seams. You can see that by the different colors of sealant applied on top of each other. The constant movement of the metal under the silicone will always cause it to crack.

When peeling back the silicone coating that was covering the screws on the metal roof, we found them all wet and rusted. By just looking at the surface it wasn’t apparent that there were any problems, but a closer investigation revealed the truth. The screws or fasteners is where most “metal roof gone bad” issues are.

Commercial Roof Repair can cover a wide variety of issues on a roof. These repairs include vents, skylights, air conditioners, flashing and drains. All these objects have one thing in common, flashing.

Whether the roof membrane is a TPO, EPDM or Torch Down, every roof system has its techniques to deal with metal flashing. Flashing is the transition part from a roof surface to and object like a skylight or drain. Most roof problems are due to incorrect installation by the technician and not the roof membrane itself.

In the case of EPDM Rubber Membrane, the issue could also arise from adhesive failures on the seams and patches. Installation of a roof around drains, skylights, and vents, many seams and patches are made on the corners of these objects. With EPDM, these are multiple layers of roofing membrane glued over each other. These seams cause leaks and will frustrate anyone when it comes to commercial roof repairs.

Our Beginnings – Flat Roof Doctor

Our Beginnings…

Flat Roof Doctor is a family-owned and operated roofing business. For the last 30, ears we have specialized in the installation of rubber roofing for both commercial and residential properties in Connecticut, New York, and now, in Pennsylvania.

My name is Naas Ferreira. My late wife, Mia, and I arrived in the United States, from South Africa, in the mid-1980s and started a flat roofing business in Norwalk, Connecticut. At that time our company name was Flat Roof DoctorDuring the early and mid-1990s, Mia and I began a family and had 3 wonderful boys. Later, two beautiful girls would complete our family.

My very first flat roof installation was for a well-known man named, William F. Buckley, a conservative commentator and founder of the National Review magazine. At that time, flat roof contractors were transitioning from the Tar and Kettle roofing systems to rubber membranes, however, the rubber roof industry was experiencing some problems with the bonding of rubber to metal. We developed a technique that secured rubber to metal, which was a breakthrough, and a remedy to the problem.

We pioneered the use of rubber membranes in Fairfield County, Connecticut; when other roofing contractors were still installing Hot-Tar-and-Gravel roofs, we began using our 2 ply Modified Bitumen Torch Down Roofing System, and never looked back. Since then our technique has evolved, and has become a system that is far more superior than any other roofing system.

As the business grew, my 3 sons took an interest and began helping me on holidays and during their summer breaks from school. Today, Team Ferreira has been fortunate enough to have expanded the business to New York and Pennsylvania locations.

Soon, a daughter will join Team Ferreira, to become the executive assistant (the boss) with the entire Team’s blessing.

Sven is the youngest of the 3 boys and joined the team 4 years ago. Besides being a project manager, he is also our photographer and videographer.

Andre has been roofing for almost 8 years. He knows rubber roofing well and has taught himself to work with slate, copper, and shingles. He is a problem-solver and takes on all challenges.

Erik runs most of the day-to-day administration, but provides estimates, and coordinates projects, as well. The entire team still gets on roofs to lend a hand where necessary.

Learning a Trade at a Young Age

From a young age, the three boys helped on roofing projects during their school vacations. These projects have taught them a trade that entails problem-solving, responsibility, and accountability in the real-world. The picture shows Andre at 16 years old working as a team member.

Sven, the camera “man” on the roof taking a selfie. This was long before selfies became popular. He was on the roof during school vacations and learned how to use a camera and edit videos. Most of the videos on this site were taken and edited by him.

A Flat Roof Repair list:

  1. Determine the type of flat roof membrane that’s on the roof
  2. Find the cause of the leak – chimney, vent, flashing, drain
  3. Determine the extent of the repair
  4. If it is just a small hole or tear, buy the compatible sealant to make the necessary repairs
  5. If it is extensive, find a roofing contractor that specializes in the particular roof membrane

When a flat roof repair is necessary, then a Bitul sealant should be used. Some Tar products can also be used to make repairs.
